By law, Scotch must be barrel-aged for at least three years, though it’s often much longer. Those barrels are a crucial component in the Scotch whisky production process. Many of them start as 200-liter American Standard Barrels and were used once by bourbon, Tennessee whiskey, and rye producers. Through an involved process, they become 250-liter Scotch barrels fit to be refilled.
One of the largest cooperages that rebuilds those barrels is Diageo’s Cambus Cooperage in the spirit company’s sprawling Blackgrange Scotch whisky complex in the Speyside region of Scotland. The Cambus Cooperage facility is surrounded by pyramids of barrels. Inside, up to 100 people work around the clock to repair and rebuild the barrels — from shaping to toasting to charring. Around 250,000 barrels are put out each year.
VinePair visited the Cambus Cooperage to learn exactly how American whiskey barrels are turned into barrels for Diageo’s single malt Scotch. Inside, even the cool Scottish breeze coming from the open warehouse doors couldn’t shake the smell of bourbon. Journey’s “Don’t Stop Believing” played in the background as our guide, James Carson, took us from station to station.
The barrels, Carson says, can be used for some 100 years thanks to rejuvenation techniques that bring a barrel back to life.
The first stop — both for us and for the barrels coming into the Cambus facility — was into the hands of a skilled cooper.
The first thing a cooper does with the barrel is identify the staves that were broken during transport.
The broken pieces are discarded and the metal rings holding the pieces together removed.
The barrels then get a steam treatment for 35 minutes to swell the wood and make it flexible enough to handle the shaping and addition of new staves.
Coopers hammer in new staves to expand the barrel and to replace the broken pieces. Scotch barrels must all be a uniform size, which is just slightly larger than the uniform size of the barrels American whiskey producers use.
The new staves stick up slightly higher than the existing ones, and are shaved down by machine. New metal hoops are put on to hold the pieces together.
Scotch barrels that are already the correct size simply need to be rejuvenated before being refilled. The rejuvenation process allows barrels to be used an extra one or two times, and it’s done entirely by a machine guided by artificial intelligence. An automated arm picks up a barrel for rejuvenation with the care a human would pick up a baby. Then the barrel is flame-charred on the inside at 700 to 750 degrees Fahrenheit for two and a half minutes.
The barrels, still warm from being steamed and charred, are swirled around and a top is put on one end. The metal ring is hammered down in five quick hits.
A bung hole for the whisky to be added and tested is drilled. In American barrels, the bung hole is two inches. Scottish barrels require two and a quarter inch bung holes. A natural wax is then put between the joints to prevent minor leaks from happening in the first 10 minutes that whisky is put in the barrel before the wood has a chance to swell.
The barrels are then cooled outside the facility with water.
While much of the manual and heavy lifting portion of barrel repurposing is done by machine today, everything is done by hand at a small apprentice school attached to the Cambus Cooperage. Apprentices manually make three to four barrels a day, learning the craft. It’s a family business where cousins and uncles work side by side, and at Cambus many of the coopers are fourth generation.
The craft isn’t lost despite the machinery. Repairs are still done by hand, as well as certain quality assurance tasks. After everything is said and done, the barrels that once housed American whiskey live a second life in Scotland.

Silicon Valley is always trying to one up itself in helping us improve our daily lives. This time, with the launch of Helix, the tech geniuses believe they can enable us to make better choices – including better wine choices – if we have a better handle on our own DNA.

Founded in July of 2015, the San Carlos, California-based Helix bills itself as «a marketplace of DNA-powered products that will help you and your family live healthier, happier and stronger». The company currently has more than $100 million in financial backing from Illumina, a global leader in sequencing technology, according to the company’s press materials.
The platform – launched at a swish party in San Francisco last month – allows customers to get genetically sequenced; read: have your saliva analyzed. They can then purchase multiple DNA-driven products that can be customized based on those results. According to Spencer Wells, a founder and CEO of Insitome, an Austin, Texas-based app that helps consumers explore their ancestry, you will now «be able to binge watch your genome instead of Game of Thrones», on Sunday evenings.
How it works
For the relatively affordable entry price of $80 you can have your saliva sample analyzed via Helix’s DNA kit. You then can purchase other apps within the system. For instance the Neanderthal by Insitome app (which detects any traces of caveman in your DNA) costs $29.99 and the SlumberType by Exploragen sleep app will set you back $24.99.
This type of hyper, self-exploratory interest is clearly driven by the type of millennials who were present in abundance at the launch, as both part of the founding team and those covering this new technology. This group of users also seems to be fearless in its desire to understand potentially life-altering genetic issues such as one’s propensity for certain diseases. This peer group also seems to believe that finding out which foods and wines you are engineered to prefer will not curtail you curiosity or lessen the joy of life’s taste experiences.
«The goal is to empower people to leverage information from day to day,» said Robin Thurston, Helix’s CEO. He added that consumers are likely to benefit from accessing sequenced data that he predicts will «change the way people live everyday».
The wine app
Wine Explorer by the Healdsburg, California-based Vinome, which currently costs $29.99, is currently Helix’s only wine-focused app partner. The product’s trial phase was launched in fall of 2016 and is full market launch as of now. CEO Ronnie Andrews, held positions at Roche and Clarient Inc. – a cancer diagnostic company – and thinks if modern medicine «can take DNA out of tumors and match it with drugs we should be able to take the science of taste and match it to wine».
He explains that his company is focusing on understanding the science of taste and olfaction. When you go to the Vinome site, there’s a basic survey that new customers can do online, discussing if they enjoy blackberries or black coffee and that results in an initial taste profile. It is reinforced by the all-powerful saliva test, which should be able to skillfully delineate which of eight flavor profiles will work for each consumer.
He said that generally those who enjoy coffee black will like big, red wines. When asked if that meant high-alcohol selections he and his team responded that the bulk of bold reds come in at 14.6 to 16.2 percent alcohol by volume, which is certainly the case with many domestic, red wines.
However, I am a black coffee lover with a dislike in high-alcohol wines. He adds that those with a sweet tooth might favor Gewürztraminer or Viognier. I adore both those varietals across appellations but eat almost no sweets. However, I have yet to take the magic saliva test.
Andrews says that he founded the company to reduce consumers’ concerns and lessen the intimidation factor around wine. The company has since shipped more than 1500 bottles of wine thus far to approximately 100 clients primarily in the western United States.
Curiously Vinome only works with approximately 25 boutique partner wineries in California, Oregon and Washington, including Hogue, Sbragia Family Vineyards and Saddleback. The wineries discount the bottles and, according to Andrews, that is the only fee that the company takes and that is it less than distributor margins. He adds that he would be delighted to open the app up to selling wines that can be purchased both at retail and in the restaurant sector.
In order to test a control set for app, Vinome availed itself of a control panel including master sommeliers – they would not divulge names – and winemakers such as Ed Sbragia of Sbragia in Sonoma and Neil Venge of Venge Vineyards in Napa. According to Andrews they were consistent in their preferences both before and after taking the saliva test.
The long term plans of the company include launching a similar model in Europe. Andrews adds that he would also love to see customers go to a restaurant and be able to identify wines that they have never had, but would enjoy, based on the Vinome tasting factors.
